I have decided to modify the gearing on my transfer case ,Due to driving some long distances have found the 3/4 intermediate shaft and bearings not holding up and needed replacing.I have stripped the internals ,then machined the 3/4 hole to 1’1/4 to fit CJ gearing.Works great,the outside appearance hardly changed,and also advantage with lower ratio in low range.Should have done this sooner.
Has anyone else done this?

Many times.
The first was in Melbourne around 1968/69 when driving across from Tamworth to Perth.
Used tapered bearings with slight preload though.

When rebuilding my '44 GPW I decided on a number of modifications. I had acquired an M201 Transfer case which was fitted with the drum type parking brake and the larger intermediate shaft. As I intended to fit one of Herm's Overdives, I thought this might be a good move, along with a set of free-wheeling front hubs, which 5 years later has been justified.
As the transfer case came with a later gearbox casing - the one with the ports on the "Outside" and contains more oil, I am about to change my transmission internals over to this casing, and at the same time rectify the almost nonexistent synchromesh problem.
Reading various posts about oil migration and fitting pipes to rectify this - what would the more experienced and knowledgeable members suggest?
